Non-Destructive Testing of Welds: VT, UT, RT, MT, and PT Methods
A weld that looks smooth on the outside can hide an internal defect — here are the methods used to check without destroying the part.
Why welds need non-destructive testing
A weld can look smooth on the surface while containing internal defects — porosity, incomplete fusion, cracks, slag inclusions — that reduce joint strength and can lead to failure under load. Non-destructive testing (NDT) finds these defects without destroying the part, unlike mechanical testing on sample coupons.
Visual testing (VT)
The first and mandatory step for any weld — inspection by eye or with a magnifier, checking weld geometry, and identifying surface defects: undercuts, overlaps, surface porosity, and cracks. VT does not find internal defects, but it screens out obviously defective welds before more expensive testing methods are applied.
Ultrasonic testing (UT)
Ultrasonic waves sent into the metal through the weld reflect off internal defects, and the reflected signal lets an inspector determine the presence, size, and depth of a defect. UT is the most common method for internal defect checks on site thanks to portable equipment and no ionizing radiation.
Radiographic testing (RT)
X-ray or gamma-ray exposure of the weld, recorded on film or a digital detector, gives a visual image of the internal weld structure and is often required by standards for pressure vessels and critical pipelines. It requires radiation-safety measures and is not always feasible on an operating site.
Magnetic particle (MT) and dye penetrant (PT) testing
Magnetic particle testing finds surface defects on ferromagnetic materials: the part is magnetized and magnetic particles are applied, gathering along defect lines to make them visible. Dye penetrant testing is used where the magnetic method does not apply (stainless steel, aluminum) — a penetrating liquid seeps into surface cracks and is revealed by a developer.
Which method is required for your project
The scope and methods of testing are set by the structure's criticality class: ordinary metal structures often need only VT with spot UT checks, while pressure vessels and hazardous-facility structures require full-coverage UT and/or RT under an approved inspection program.
